For the Taycan Cross Turismo's adaptive matrix headlights, Porsche designers needed 300 prototypes with micron-precise light tunnels. CNC machining couldn't achieve smooth Fresnel lenses, while standard vacuum casting services produced parts with internal bubbles scattering light like fog.
Using SLA-printed masters polished to optical clarity, we crafted platinum-cure silicone vacuum casting molds with 0.01mm surface replication fidelity. Multi-stage vacuum chambers pulled dissolved gases from crystal-clear polyurethane resin – achieving vacuums deeper than interstellar space.
Casting-grade PU 880 mimicked PMMA's refractive index (1.49) while resisting yellowing. Post-curing at 65°C for 10 hours under nitrogen atmosphere eliminated residual monomers – yielding 92% light transmission that fooled Porsche's spectrometers.
Delivering 300 vacuum cast parts in 12 days – including optical coating and IP68 sealing tests – shattered industry norms. Our vacuum casting china workflow outpaced German competitors by 3x.
These vacuum casting products endured 200-hour UV aging tests and -40°C thermal shocks, proving functional prototypes can endure like production parts. The light patterns they cast now illuminate Alpine passes at 160mph.
